(Part A)

Questions – Part A
Assume that the production system was running only one size of oranges. Consider just steps two through four :

Extraction

Filtration

Concentration

Extraction Process : -Time Setup = 20min -Capacity = 20,000lbs/hr

Filtration Process : - Operation time = 90min -Filter Change = 30min -Capacity = 20,000lbs/hr

Concentration Process : -Capacity = 18,000lbs/hr

Question 1a :
How much orange juice concentrate can be produced in one 8-hour workday?
Since we have bottleneck on process 3 (Filtration – with lowest production capacity in total 8hrs) then all process should be following process number 3 with downtime 30min for filter change. So we only can get maximum output from Concentration process is 108,000 lbs = (4 x (18,000+9,000)) = 108,000 lbs

Question 1b :
Assume extraction had previously been setup for the size oranges being processed. How much idle time will there be in the extraction operation during one 8-hour workday?
Process 2 (extraction) should wait and follow the operation time of Process 3 since it should be shutting down for 30min for filter change after operate 90min. Then during 8hr, process 2 have 4 idle times (=8hrs/2hrs) Idle time = 4 x 30min = 120min / 2hrs

Question 2a :
If you could add storage capacity somewhere between steps two and four in this production line in order to increase daily output, where would you place it? How much storage would you add?
We will put 1 storage between process 3 (filtration) and process 4 (concentration) with capacity 3000lbs to accommodate the output from process 3 since the production time and speed is not the same between process 3 and 4.

Question 2b :
Why?

Process 3 after operate for 90min, it can produce 30,000 lbs of orange juice (20,000 lbs/hr) but the process 4 only have production capacity 18,000 lbs/hr and for 90min operation it only can proceed 27,000 lbs meanwhile the total output from

The most noticeable bottleneck in the current process/system is the Drying station. The maximum input of to the Drying station is around 1050bbls/hr, but it can only process maximum of 600bbls/hr. Because the input rate exceeds the maximum capacity of the Drying station, waiting time exists.…

Since we also need to replace the filter every 90 minutes which adds another 30 minutes to overall downtime, it makes sense then to try to minimize as much idle time as possible by coordinating when the bin has to be changed at EXTRACTION with the filter change at FILTRATION. In order to meet the processing requirements; each orange size must be processed at least once per day, and all three sizes must be processed equally during the week. If we change the bin (4) times each day with one size twice per day for the 6 days, we can satisfy both requirements. What’s more since we are limiting the total downtime by coordinating each bin change every 90 minutes with every filter change, we maintain the (2) hour downtime with no difference in processing time each week.…

    3. The major reasons for the trucks waiting were because the holding bins became full and there was no place in the receiving plant to temporarily store berries before they could be further processed. Excessive overtime was caused by ineffectiveness in scheduling workers, higher than expected absenteeism, and the necessity for overtime crews to run out all of the wet fruit before shutting down.…

According to the data provided, there is 50 % of incoming berries which were wet harvested. In the absolute terms, this amounts to 750 bbls/h. The three drying machines can only handle 600 bbls/h altogether, meaning that 150 bbls of berries have to be stored in the bins each hour while waiting for the drying process. The second bottleneck is “located” at the separators. The three separating lines have the capacity to separate 1200 bbls/h, while there are 1350 bbls/h ready to be separated. Therefore, 150 bbls of dry berries have to be stores each…

In the case, there is a capacity for drying process only 600 barrel per hour and capacity for the wet bin is also 3200 barrel per hour. In this case, the capacity for drying process is the bottleneck of the entire flowchart and this brings about the result that workers cannot help do overworks. Also, insufficiency of the wet bin storage capacity makes truck drivers to wait until the berries are unloaded. Because of this problem, the overtime cost were still out of control in the fall, that is the peak time, and the growers are still upset that their trucks and drivers had to spend much time for waiting to unload process fruit into the receiving plant.…

First objective is to increase the capacity of plant by 50%, as current capacity of plant is around 4500 m3/day. So 50% increment is about 9000 m3/day, which is same as 2035 demand as calculated earlier. Demand of 9000 m3/day can be fulfill buy one Siltbuster HB300R lamella clarifier, which save the significant area of land when compared to conventional horizontal tanks. Volume occupied by the conventional sedimentation would be 10*40*5 = 2000 m3. (Existing) which provide 4500 m3/day. But two such tanks required to cater future demand of 9000 m3/day. But Siltbuster HB300R takes only 6*7.1*3.5 = 150 m3. It’s about 1/10 of area…
